I did it all in matts garage with air driven rotary tool. various shaped cutting bits (VERY gentle, aluminum is so soft!) and then just the round (1-1/2" dia?) polishing wheels to clean up, no polish or anything.
I would do all this before you get the head planed, if possible. The tool got away from me once and I had to spend another $50 taking 0.002" off to clean it up again. That head gasket surface, especially where the fire rings sit needs to be FLAT.

If I can add in my 2-bits on the topic of polishing combustion chambers. I found when I did the chambers on my B20 head that one of the best tools for polishing (and those cambers are milled not as cast in the case of the OHC engines - oh and they are Fe no Al) - was a little sanding mop that I made for my die grinder. You take a couple pieces of emery cloth (120 grit is more than agressive enough) punch a hole in the center and mount it to a high speed mandrel. Worked like a champ and when it wore out, I just changed the emery.

For more agressive work on chambers I've got a bunch of Al specific carbide bits and good old sanding rolls (Eastwood porting kit). Lubricate with WD-40 when working with Al or you'll be pickng the bits of molten Al off the bit for hours.

Good tip, but I've never done this and as long as you're using the single cut coarse bits designed for aluminium, and you don't MELT the aluminium by being too aggressive, nothing sticks to them. I've even done some light work with double cut fine bits and as long as you're gentle and slow (use these for finishing and smoothing) they don't clog.

Well a 15G should help things out. Make sure you port that manifold to match the Bitchy turbine inlet. Not sure if it's so small because the Bitchy is so small or not, but here's what it's got to look like when you mount a Garrett on it:

The inlet is very tiny as well, matched pretty much to that outlet.

There's lots of meat there to remove, so Im going to open them both up the best I can here without putting the tubine housing at risk. As soon as I can figure out how to get the damn thing apart that is. :(

I doubt that'll gain you very much, if the turbine inlet is that small. You have to open up the 90+ to match the Garrett, because the Garrett flows so much more, but on the tiny TD04 I guess it's not much of an issue. Some folks port the manifold and then port the turbine, only to have the gasses squeeze down into that itsy-bitsy snail.

I would just check the match between the two and leave it alone if they do match, or open up the manifold to match the turbo if needed.

it was $35 usd from http://www.siliconeintakes.com

I got this one because it was cheap, for medium boost, and was relatively easy to install.

I used to think that. ~19psi driving like a loon a compressor wheel was sheared off the stock pretty fresh 240 turbo. I'm going to run a bypass on my black 245tic, though I''ll let it surge just a little on a recirculating BOV. The synapse ones look cool. I also plan to run ~24psi on that B21FT.

I run no bypass on the automagic cop car winter beater. No problems so far rolling around running 20+psi. Mostly I've just been racing people in a straight line with that car and shredding them.
